Final Inspection Passed - Construction is Complete!

The interior railings were the final project once the deck was completed.  TW designed a DIY "Star Trek" railing system a couple of months ago. I know this is a long post, but this is, by far, the most complex DIY project we've done so far.

The design is a minimalist aluminum rail system with an Oak handrail to harmonize with the oak floors and trim in the entry area.  The components consist of:
  •  2" square extruded aluminum posts from 80/20
  • Cast aluminum base 'feet' from 80/20
  • 1/2" extruded aluminum tubing for the horizontal rails
  • Custom fabricated steel brackets to attach posts to treads
  • Oak handrail

On the concrete deck, the posts are anchored with 3/8" Red-Head concrete anchors.   On the wood floors and treads they are anchored with 3/8" lag bolts.

In spite of it's lightweight appearance, it is surprisingly strong.

We had a LOT of posts and tubing to cut and drill so we set up an impromptu workshop on the front deck.

I used a Hitachi 12" sliding compound miter saw with a 96 tooth carbide blade to cut the aluminum.  I highly recommend this saw... it cut through the 2" extruded aluminum posts effortlessly and the built in laser helped make precision cuts.

We had to drill hundreds (and hundreds) of holes in the 1/2" aluminum tubing so I picked up an inexpensive Ryobi drill press. This was definitely a case of get what you pay for.   It's junk and made the job really tedious.

We used 1/4-20 stainless bolts to attach the tubing to the posts.

The first couple of days were a lot of trial-and-error to get all of the angles and the spacing of the posts just right.  We used several post levels (the orange gizmos) and a lot of quick clamps to keep everything aligned while we positioned and re-positioned the posts.

Interior Stairs - Part II

It is hard to believe that summer is almost over.  We spent the entire Labor Day weekend designing the railings for the interior stairs.   This has definately stretched my ability as a DIY builder to the limit. We went through eight revisions  but I think we have a workable plan.

When it's done, it will look something like this:

On the exterior, we are using a simple and inexpensive railing system made from electrical conduit and pressure-treated 2x4s.  For the interior, however, we wanted something more refined.  We decided to design the system using square aluminum tubing with an oak hand rail.

The entry and stairs are complicated.  There are three flights that transition between four split levels.  We realized that the actual construction will probably require a lot of 'adjustment' as its built so we wanted to come up with a design with a lot of flexibility.   We decided to use 80/20 which is like an "Erector Set" for grown-ups.

80/20 consists of heavy duty extruded aluminum struts and a mind-boggling variety of joints, connectors, hinges and fasteners.  You can build anything from a table to a robot with 80/20.

We are using 2"x2" struts as the posts for our railing system.  Although 2x2 would be too small for wood newel posts, the 80/20 aluminum extrusions are much stronger than wood.   Each face of the 2x2 extrusion has two channels that accept sliding, screw-in fasteners.... no welding or drilling required.

Round electrical conduit would be too difficult to attach to the sloped sections along the stairs so we decide dto use 1/2" square aluminum tube for the horizontal 'balusters'.  To meet code, the balusters must be spaced at roughly 4" so we will need about 450 feet of alumium tube to build 50 feet of railing

The posts will be attached to the concrete floor with 80/20 floor plates and the square tubing will attach into the channels on the posts.  At least that's the theory!!

I hate to admit it, but I'm a video game nerd.

I liked this staircase from a sci-fi game called Mass Effect 3
.  It has a futuristic/industrial look with open risers.  The stringers are channels and the treads cantilver a bit past the stringers. 

Of course we can't build anything this thin, but it is a cool concept.

The basement is split-level.  So there will be three sets of stairs

We found a local steel fabricator who could make the stringers with 2" x 6" rectangular steel channel and then we had the stringers powder coated.

We did the basement landing and foyer floors with 3/4" T&G oak to provide some warmth and contrast to the concrete floors in the rest of the house.  The treads are 2" oak.

Conduit Railings

We looked at a lot of different ways to construct railings that would have a modern, minimalist appearance (see the How-To section).   We both like the look of cable railins but the components are extravagantly expensive. 

We decided to build the railings using 1/2" conduit.  It's easy to build, sturdy and inexpensive.

AND... the Frank Lloyd Wright sprite has made the journey from Chicago to Georgia.  She has now taken up permanent residence at neoTerra.
